Innovation for a New Sales Channel

Revolutionizing Club Store Packaging

Success Story

Like many Consumer Goods Customers, they were faced a significant challenge: supporting the rapidly growing Club Store channel with a fragmented co-packing and distribution supply chain. The new channel required unique packaging solutions and a streamlined distribution strategy, which neither company’s existing infrastructure could efficiently provide.

Challenge:
The customer struggled with a fragmented supply chain, long lead times, excessive inventory, and costly LTL shipments to service the emerging Club Store market. New product introductions took 4 to 6 months, hindering their ability to keep pace with the channel's growth.

Action:
To address this, we established three strategic co-packing and distribution facilities, including one in Cincinnati, Ohio, which managed over 55% of the national club store volume. These facilities consolidated the entire supply chain process—from design and materials sourcing to assembly and direct-to-store shipping. The Cincinnati facility, which expanded to 500,000 square feet and 20 production lines, played a crucial role in reducing lead times and streamlining operations.

Impact:
The centralized operation drastically reduced new product introduction times from 4-6 months to just 4-6 weeks. Base finished goods inventory was cut by 50%, and obsolete materials were reduced to less than 2%. By managing transportation and customer orders, Crescent enabled “build to order” production for over 85% of the co-packed volume. At its peak, the Cincinnati facility operated 3 shifts, 6 days a week, shipping over 750,000 pallets annually.

This 14-year partnership laid a strong foundation for Crescent’s end-to-end co-packing and distribution solutions, setting the standard for efficiently servicing the ever-changing demands of the Club Store channel.
